I used a 21/32 drill bit and no problem...I've taken my O2 sensor in/out over a dozen times.

Is anyone using a high temp sealant in the threads?

The sensor uses a crush washer like a spark plug to seal. A new sensor comes with anti seize pre applied.

I have also seen a kit that puts a steel threaded insert into the the manifold for O2 sensors not sure who makes them. I currently need one cause my manifold is striped out

you don't want to use a coil insert
you probably will get a water leak
just have the top 1/2 inch cut/ground down
and then you should have good threads
